A review of chatter vibration research in milling

Intelligent spindles are core components of the next-generation of intelligent/smart machine tools in the Industry 4.0 Era. The purpose of this paper is to clarify the concept of intelligent spindles and provide an in-depth review of the state-of-the-art of related technologies. A new integrated concept for intelligent spindles is proposed, followed by descriptions of required characteristics, key enabling technologies and expected intelligent functions. Relevant research that may be beneficial to the development of intelligent spindles is reviewed from six thrust areas, which include monitoring and control of tool condition, chatter, spindle collision, temperature/thermal error, spindle balance, and spindle health. Finally, current limitations and challenges are discussed, and future trends of intelligent spindles are prospected from various perspectives.

The concept and progress of intelligent spindles: A review

Force-induced deformation is an inevitable phenomenon in thin-wall milling operations, which makes the actual radial depth of cut deviate from its nominal value and changes tool-part engagement angle boundaries. This paper presents an accurate modeling of dynamic milling system with the force-induced deformation effect. Both the thin-walled part and the cutter are discretized into differential elements, such that the influences of the force-induced deformation and multi-point contact structure dynamics can be simultaneously considered at the contact zones. A detail flexible iteration strategy is first presented to calculate the force-induced deformation and the resulting tool-part engagement angle boundaries. After that, time-varying multi-modal dynamic parameters with actual material removal effect are obtained by simultaneously modifying structural static and dynamic stiffness at each tool feed position. The system involving regenerative dynamic displacements is formulated as a matrix of time-periodic delay differential equation. Chatter stability of the system is predicted by an extended second order semi-discretization method. Milling experiments are conducted to validate the proposed approach, and two types of parts with different wall thickness are designed. The results show that chatter can be well predicted by using the proposed approach.

Predictive modeling of chatter stability considering force-induced deformation effect in milling thin-walled parts

The stability of milling process dominated by multiple modes was traditionally predicted in the time domain by only selecting the most flexible mode. This paper theoretically studies the construction mechanism of stability lobes by simultaneously considering all dominant modes and provides an efficient method to predict stability lobes of milling systems with multiple modes in the time domain. It is theoretically proved that the effective stability lobes of milling system with multiple modes is made up of the lowest envelop of the stability lobes achieved with each single mode; hence, lowest envelop method (LEM) is established to predict the ultimate stability lobe by taking the lowest envelop of a group of stability lobes, which are calculated by separately considering different dominant modes composing the overall dynamic compliance. Typical advantage of LEM lies in that the computation time and the memory usage required in stability prediction can be greatly reduced for time domain solution. Moreover, the accuracy of prediction can be increased, when the effects of multiple modes are taken into account instead of considering only the most flexible mode. Formulation of the dynamic milling process with multiple modes is derived in semi-discrete time domain by including the effects of multiple delays. A series of simulations and experiments demonstrate the high efficiency and validity of LEM.

Study on the construction mechanism of stability lobes in milling process with multiple modes

Full-discretization methods beyond the third order is not yet explored except for this work in which the fourth and fifth order methods are presented. It is seen in earlier works that accuracy of milling stability analysis using the full-discretization method rises from the first order method to the second order method and continues to rise to the third order method. It is seen in this work that the rise in accuracy of the full-discretization method with order continues to the proposed fourth order method where it (accuracy) peaks before a decline to the proposed fifth order method.

Hyper-third order full-discretization methods in milling stability prediction

Based on third-order Newton's Interpolation theory, this paper proposed one method to compute milling stability. The machining is first considered as a dynamic process expressed by a mathematical equation, and this equation integrates the regenerative effect utilizing a time delay item. The time period is discretized as a series of small elements. Then, in each time element, the third-order Newton's interpolation algorithm is used to approximate the state item of the equation. The time-period and time-delay items are expressed by liner-interpolation. After equation items are expressed using the interpolation method on the time period, a matrix denoting the machining system is built. Taking advantage of the matrix, the stability of milling process is investigated, and the convergence feature of the proposed method is also analyzed. Finally, examples of 1-dof and 2-dof dynamic systems are conducted and the comparison results show that the method is effective.
