Lean-Kaizen is composed of two words lean and Kaizen; lean means elimination of non-value added activities (waste) and Kaizen means continuous improvement. Hence, Lean-Kaizen means continuous elimination of wastes through small-small improvements. This paper presents implementation of Lean-Kaizen concept in a small- and medium-scale enterprise (SME) at a non-capital region in India. The existing situation of the shop floor of selected SME was recorded, and current state map was prepared. The takt time was calculated, and bottlenecks were identified. Finally, a future state map was developed and gap areas were identified that served as a guide for determining the future lean activities. The “5-why” method was employed for identifying root causes in order to bridge the identified gap, and Kaizen events were proposed as solutions. In this study, two Kaizen events were proposed. In the first Kaizen event, the poka-yoke technique was used to control the variation caused by the slide of cylindrical grinding machine which eliminated wheel touch mark problem on the selected product. In the second Kaizen event, the brainstorming technique was applied to clamp the workpiece on the serration side rather than the slot side which eliminated the roughness on outer diameter. After the implementation of Kaizen events, reduced inventory level, reduced lead time and reduced cycle time, rework elimination, improved productivity, and improved product quality were achieved. It is concluded that Lean-Kaizen is an effective and reliable improvement technique which helps to tackle all types of inefficiencies hidden in the organizations.

Process improvement through Lean-Kaizen using value stream map: a case study in India

Manufacturers and engineers need a practical and operational way to understand sustainable manufacturing and to apply it to their shop floors. The single index enables manufacturing industries to make decisions considering the continuous improvement to increase sustainability performance. The purpose of this paper is to develop a manufacturing sustainability index (MSI) based on lean and sustainability concepts using sustainable-value stream mapping.,The methodology of this research is linked to Delphi- analytical hierarchy process (AHP) qualitative assessment with sustainable-value stream mapping quantitative analysis for determining MSI. The Delphi method is used with relevant indicator selection, sustainable-value stream mapping is used to score the relevant indicator with efficiency approach and the AHP method is used to determine the indicator weight. To evaluate the applicability of this framework for assessing sustainability in the manufacturing process, a case study in Indonesian Wooden Furniture was developed.,The findings of this research is the framework for evaluating and assessing the sustainability performance of the manufacturing process. Although evaluation of the framework is limited to the furniture industry, there is a methodology potential to reproduce for the other sectors.,Theoretically, this study has provided a single index to measure performance of the manufacturing sustainability comprehensively at factory level. However, the implementation of the developed model is too limited. More application in different sectors and different industrial sizes is needed.,The value of this research lies in the novelty of the single index in measuring manufacturing sustainability and the relevant indicators for the furniture industry in Indonesia. The selection of the indicators has involved practitioners in the furniture industry and encompassed economic, environmental and social dimensions. The visualization of indicators through sustainable-value stream mapping is proven to be more practical and helpful for industrialists.

Manufacturing sustainability assessment using a lean manufacturing tool: A case study in the Indonesian wooden furniture industry

Development of a conceptual method for sustainability assessment in manufacturing

In today’s automotive industry, Lean production systems are used successfully to reduce delivery times. The current case study addresses a problem that affects an automotive company, which is the excessive delivery time of a spare part to its both national and international authorized dealers. In order to reduce the delivery time of this replacement part, the Lean Manufacturing methodology was used. For this purpose, the value stream mapping and the proposed A3 report are the tools used. With the use of these tools, activities that did not add any value are eliminated or modified; in addition, the logistical flow of the modules of the door-side trim panel delivery process is improved. As a result, added value is increased, the delivery time is reduced (for Mexico) and the number of product variants is reduced. Now, the painting process is done by the authorized dealers, and the number of pieces used for every spare part was estimated. The study demonstrates that the integration of value stream mapping administrative/productive in conjunction with the A3 report proposal allows to identify and eliminate waste in the delivery process.

Implementation of Lean Manufacturing to Reduce the Delivery Time of a Replacement Part to Dealers: A Case Study

The main purpose of this paper is to analyze the current state of a bonnet-manufacturing industry and to optimize the process by designing a future state map using simulation approach.,The case study approach has been proposed to highlight the applicability of value stream mapping (VSM) in an Indian bonnet manufacturing organization. The methodology used relies on formulation of VSM being the main tool used to identify the opportunities for classifying and eliminating bottlenecks with the help of various lean techniques. A contrast of present and past scenarios is highlighted to underscore the importance of using VSM with ARENA simulation.,Application of the proposed simulation approach has helped the organization reduce the cycle time significantly by 30 per cent over the entire production time. The average number of work-in-progress pieces has also decreased by about ten. In addition, enhancements have been seen with respect to ecological parameters, e.g. carbon footprint has been reduced to 83.7 percent across the process.,The proposed approach of using a simulation-based VSM helps in reducing the time involved in traditional VSM method. This approach is also easy to implement at any organizational level.,It is believed that this paper will aid not just industrialists but also academic professionals to appreciate the role of simulation using ARENA in helping them understand how to attack the various problems faced by industries. The results of the study indicate that by applying this methodology, there will be a reduction not only in cost but also in environmental impacts.,The paper incorporates a real case study, which shows application of VSM for implementing lean principles in a bonnet-manufacturing industry. Break-even analysis presented fills the gap which previous literatures have been missing.

Development of sustainable value stream mapping (SVSM) for unit part manufacturing: A simulation approach

Purpose – This paper aims to apply Value Stream Mapping (VSM) for enabling leanness in an Indian automotive components manufacturing organization. Design/methodology/approach – The study was initiated with the selection of product line, construction of current state map, identification of various wastes and the development of future state map. The improvement proposals were subjected to implementation and performance measures were quantified. Findings – The expected outcomes of the study include the quantification of wastes, improvement in manpower productivity, quality improvement and throughput time reduction. Research limitations/implications – The implementation study has been conducted in only one manufacturing organization. The experiences gained by the conduct of this implementation study are feasible and deployable in similar manufacturing organizations.
