In this paper, non-isothermal analysis of an automatic multi-stage cold forging process of a ball-stud is conducted using a new material model which is a closed form function of strain, temperature and strain rate covering low and warm temperatures for high-strength stainless steel SUS304. An assembled die structural analysis scheme is employed for revealing the detailed die stresses, which is of great importance for process and die design for metal forming of the materials with high strengths. Die elastic deformation is dealt with to predict final geometries of material with higher accuracy. A complete analysis model is proposed to be used for optimal design of process and die designs in automatic multi-stage cold forging of high-strength materials.

Fully Coupled Finite Element Analysis of an Automatic Multi-Stage Cold Forging Process

The study performs an analysis as well as makes a comparison of the durability of forging tools used in the die forging process made of high-strength steel Unimax. For tool steel WCL (1.2343 according to DIN), which has been applied so far, the obtained average durability has been at the level of about 6000 forgings. Additionally, in order to increase the durability of the Unimax material, two surface treatment variants were applied: in the form of ion nitriding (for nitrides A) and gas nitriding together with a PVD-Alvin coating, which were compared with the results for an insert without surface treatment. For each variant, three tools were produced, in order to obtain repeatable and verified results. In the first place, an analysis of the working conditions of the tools was performed through thorough observations of the industrial forging process, particularly the tribological conditions, including the manner of lubrication as well as the temperature distributions, by means of, among others, thermovisual examinations. Additionally, numerical modeling of the process was carried out with the purpose of a more accurate analysis of the tool work in contact. Next, a detailed analysis of the exploitation of the worn tools was performed, including a macroscopic and geometrical analysis through 3D scanning, microscopic optical, and SEM tests as well as microhardness measurements. The obtained results demonstrated that only the application of the new material, Unimax, itself caused a durability increase by 2.5 times with regard to the WCL steel used so far. In turn, with the application of additional surface engineering techniques, Unimax tools characterized in better operational properties (high thermal and abrasive wear resistance at elevated temperatures), which made it possible to forge over four times more forgings, i.e., 26,000 items, after nitriding with a PVD-Alvin coating had been applied to the tool.

Influence of the different variants of the surface treatment on the durability of forging dies made of Unimax steel

In the hot forging process of aluminum piston using water-soluble lubricants, the lubricant layer is often peeled off due to excessive deformation of the material during forming, which may result in direct contact between the material and the die, thereby partially increasing the friction. The constant friction in the Finite element (FE) analysis of this process sometimes results in a completely different result from the actual material flow. Therefore, this study was designed to investigate the friction condition to accurately predict the material flow in the FE analysis. The FE analysis was performed for various material temperatures and friction parameters and the proper friction condition was also derived to remove forging defects. Finally, the forging test was carried out for the initial specimens produced by three different methods to verify the analytical results and eliminate the forging defects. The results showed that the friction depends on the effective strain in the FE analysis and the critical value to increase friction is approximately 1.5–1.8. In addition, among the three different specimens, the shot peened specimen can remove the forging defect by increasing the amount and uniformity of the lubricant on its surface.
