This article presents an overview of selective laser sintering (SLS) work as reported in various journals and proceedings. Selective laser sintering was first done mainly on polymers and nylon to create prototypes for audio-visual help and fit-to-form tests. Gradually it was expanded to include metals and alloys to manufacture functional prototypes and develop rapid tooling. The growth gained momentum with the entry of commercial entities such as DTM Corporation and EOS GmbH Electro Optical Systems. Computational modeling has been used to understand the SLS process, optimize the process parameters, and enhance the efficiency of the sintering machine.

Selective laser sintering: A qualitative and objective approach

Selective laser sintering (SLS) is a leading process for developing rapid prototype objects by selectively fusing layers of powder according to numerically defined cross‐sectional geometry. The process has the potential to become an indispensable industrial tool. However, continuous process improvement is necessary. Improved understanding of the parameter effects on the process response is expected to lead to process advances. In this work the analytical problem describing the energy delivery, heat transfer and sintering process along with other pertinent phenomena is studied. Physical experiments and implementation of a numerical simulation are conducted using Bisphenol‐A polycarbonate. The effects of selected parameters on the SLS process response are examined. The primary parameters of interest are the laser power, laser beam velocity, hatch spacing, laser beam spot size and scan line length. This work shows that the secondary process parameters, delay period and number of effective exposures have a significant influence on the process response.

Advances in modeling the effects of selected parameters on the SLS process

The effect of powder bed temperature setting on the prediction of density of sintered parts produced by the selective laser sintering (SLS) process is reported. A crystalline polymer, nylon‐12 – commercially named Duraform polyamide – has been used in this work. To study the effect of the powder bed temperature, a two‐dimensional model of the sintering process for crystalline polymers has been developed. Latent heat has been considered in the model. Three powder bed temperature settings, 174, 178 and 182○C, have been applied to study their effect on the sintered parts’ density and size accuracy. This paper only reports on density. Results show that at a powder bed temperature of 182○C, a fully solid density, 970kg/m3, can be obtained at a default energy density of 0.0284J/mm2. By reducing powder bed temperature to 178○C, at the same energy density, density of a sintered part decreases by about 4 per cent.

Develops an understanding of the energy delivery system and determines how the scanning speed and part strength are affected by particular scanning parameters. The creation of a 3D numerical model for real part accuracy simulations is the goal of this work. An improvement of a first attempt to predict densification, which used a classical moving heat source calculation and a viscous sintering model, is reported: it includes a numerical thermal calculation with thermal properties allowed to vary with temperature. A study of polycarbonate part 'curl' distortion is also reported. The development of curl at part edges and with part thickness is followed. Mechanical and thermal reasons are sought as to why the distortion is concentrated at edges.
